Prototype, Certification Sample or Pilot Build? Give Each Sample a Job

Sample rounds become expensive when every unit is expected to prove everything. A staged approval plan assigns a clear question and exit criterion to each build.

One sample cannot answer every project question

An early handmade oven may be suitable for checking size and appearance but unsuitable for reliability testing. A certification sample may use final safety parts while colour artwork is still unfinished. Confusion starts when the buyer calls all of them “the sample.”

Define the stages

An appearance sample answers questions about proportions, colour, finish, printing and basic user interaction. An engineering sample checks the heating system, airflow, controls, safety construction and critical dimensions. A certification sample should represent the construction submitted to the laboratory and use controlled safety-critical parts.

A pre-production or pilot build checks whether normal workers, tooling and inspection methods can repeatedly build the approved design. It is not simply a larger sample order. The build should record yield, defects, rework, cycle constraints and unresolved process risks.

Give every stage an entry and exit rule

Before ordering a sample, write the decisions it must support. State required documents, test list, quantity, responsibility and acceptance criteria. At the review, classify findings as blocking, required before the next gate or acceptable for later improvement.

Prevent mixed revisions

Each unit should carry a build record showing hardware, software, drawings, component substitutions and deviations. A sample that combines new firmware with old wiring or temporary tooling cannot be treated as final evidence without qualification.

ISO 9001 describes a process approach based on planning, controlling operations, monitoring results and improving from evidence. A stage-gate sample plan applies that logic to product development.
